To dive into the set’s creation, we spoke with its designer. Ann Healy, a 39-year-old Senior Model Designer, has been with the LEGO Group for six years. Below, edited for clarity, she shares insights on crafting LEGO The Simpsons: Krusty Burger, the first new Simpsons set in almost ten years.

Which other LEGO sets have you designed in your six years at LEGO?

Healy: I spent three years on the LEGO Friends line. A few years back, I had the chance to design a personal favorite, The Sanderson Sisters’ Cottage from Hocus Pocus. That set took years to perfect, and I’m incredibly proud of it.

More recently, I’ve joined the LEGO Icons team. Last year, I designed the McLaren MP4/4 & Ayrton Senna set and the Poinsettia LEGO Botanicals set.

What sparked the decision to bring back The Simpsons after such a long break?

Healy: Despite a decade since the last Simpsons set, fans still showed immense love for the brand. Our research revealed strong global loyalty to The Simpsons. Creating Krusty Burger in LEGO form felt like a natural extension of the line, allowing us to craft fresh, unique minifigures.

Before joining LEGO, I bought the Simpsons House and Kwik-E-Mart sets. In my first week at the company, I spotted an early Krusty Burger prototype on a shelf. LEGO designers often tinker with personal builds in their spare time, hoping they’ll become official sets. Seeing that prototype inspired me, and I dreamed of working on something similar.

Five years later, our Head of Marketing dusted off that prototype and announced it was time to revisit The Simpsons. As a lifelong fan, I jumped at the chance. It felt like fate!

Walk us through the process of designing and constructing this set. How many times did you rebuild it?

Healy: I began by refining the old prototype, mapping out the layout and creating a clear building-instruction sequence. I worked digitally first, then built it physically. I alternated between digital and physical builds to ensure the design worked with real bricks. Regular check-ins with our design team allowed me to share progress and gather feedback from our Creative Lead and fellow designers.

I also had meetings with the IP partner to present updates and receive input on the model and minifigures. Internal reviews with our Model Governance and Building Experience teams involved building the set, scrutinizing each step, assessing play value, and testing durability.

I rebuilt the model roughly 20 times, though I didn’t keep an exact count. The final build was with the first production boxes from the factory, ensuring quality.

Krusty Burger isn’t as fully depicted in the show as places like Moe’s Tavern or the Simpsons’ house. Which episodes guided your design?

Healy: Disney provided invaluable reference images and layouts. I also watched countless Simpsons episodes to translate the animated setting into a tangible playset.

We leaned heavily on Season 20, Episode 21, “Coming to Homerica,” which showcases the Mother Nature Burger, a key feature in this set. The “Ribwich” from Season 14, Episode 12, “I'm Spelling as Fast as I Can,” also appears.

Other notable episodes include:

  • Season 6, Episode 15, “Homie the Clown” – Homer performs at Krusty Burger.
  • Season 12, Episode 13, “Day of the Jackanapes” – Bart and Sideshow Bob visit Krusty Burger.
  • Season 10, Episode 1, “Lard of the Dance” – Homer tries selling restaurant grease.
  • Season 7, Episode 15, “Bart the Fink” – Features the IRS Burger takeover.
  • Season 19, Episode 1, “He Loves to Fly and He D'ohs” – Homer hides in the Krusty Zone ball pit.
  • Season 15, Episode 10, “Diatribe of a Mad Housewife” – Shows the Krusty Burger drive-thru sign.
  • Season 21, Episode 4, “Treehouse of Horror XX” – Features Krusty Burger in “Don't Have a Cow, Mankind.”

What’s your favorite hidden detail in the set?

Healy: Above the drive-thru window, the kitchen display shows an order for 700 burgers. It’s a nod to Season 5’s “Boy-Scoutz 'n the Hood,” where Krusty opens a misguided Krusty Burger oil rig at sea.

What was the toughest part of designing this set, and how did you tackle it?

Healy: Crafting the Krusty Burger sign with LEGO bricks was both challenging and rewarding. The IP partner provided detailed feedback on Krusty’s face proportions, including hand-drawn sketches. A colleague with illustration experience helped refine Krusty’s features in brick form.

Ensuring the heavy sign stayed upright on a single axle was tricky. Our Element Lead suggested a new axle sleeve element she was developing, which stabilized the structure perfectly.

Is this a one-time Simpsons revival, or can fans expect more LEGO Simpsons sets soon?

Healy: Per LEGO and partner policies, I can’t comment on future products. As a Simpsons fan, I hope fans embrace this set and show their support!
